3D printed cosplay helmets and masks

How much does it cost to 3D print a cosplay helmet?

An adult-size cosplay helmet is printed in FDM, almost always in several parts that are glued together: about 550 g of PLA and 32 hours of machine time. There's no fixed price: it depends on those print hours, the size and, above all, the finish, because sanding, priming and painting a helmet takes more work than printing it. Post your file, your head measurements and the finish you want, and makers will send you their price within 24–48 hours.

How long each part takes to print

Estimates from the Fabrishare calculator for typical-size parts. The price comes from the makers in their offers, based on the hours, the material and the finish.

MaskFDM (PLA or PETG)about 150 gabout 9 h

What the price depends on: machine hours, size and, above all, the finish. A «ready to paint» helmet (sanded and primed) or a painted one takes hours of hand work. Ask for the finish you want in the project so it's included in the quote.

What gets printed for a cosplay

  • Helmets

The centrepiece. Printed in parts, glued and sanded. Foam inside keeps it seated and stops it moving.

  • Masks

Smaller and quicker. If they sit against your face, ask for a smooth, comfortable inside finish.

  • Armour pieces

Pauldrons, bracers, chest plates and greaves. Printed thin to keep them light, held on with straps or Velcro.

  • Props

Prop replicas from films and video games: fake weapons, tools and character accessories.

  • Emblems and details

Badges, character jewellery and small, highly detailed parts, best in resin, glued onto the larger piece.

  • No file

If you only have photos of the character, some makers model from scratch; bear in mind the design is charged separately.

FDM or resin for cosplay?

FDM (filament): for the big pieces

Helmets, armour and props are almost always printed in FDM: it's cheaper, lighter and takes knocks. PLA for parts that won't get hot; PETG if the costume will be in the sun or in a car in summer, because PLA starts to warp at around 55 °C. The layers show: they're sanded and filled with primer.

Resin: for the detail

Resin gives smooth surfaces and fine detail, but on large parts it's expensive and brittle. It's used for emblems, jewellery, small masks and details glued onto the FDM piece.

What to send so the helmet fits

  1. 1

    Head circumference

With a tape measure, above the eyebrows and ears, in centimetres.

  2. 2

    Height and width

From chin to crown, and from ear to ear. With these the maker scales the model to your head.

  3. 3

    The finish

Print only, sanded and primed (ready to paint), or painted. And whether you want it assembled.

  4. 4

    The event date

Between printing, sanding and painting, a finished helmet takes days of work: order with time to spare.

The file and its licence

Many helmet and armour files are sold with a personal-use licence. For a maker to print it for you, the licence has to allow it: many designers accept this for personal use, others ask for the maker to hold a commercial licence. Check yours before you post it.

On Fabrishare, 4 of the 110 registered requests have been for cosplay, nearly all with the file already bought or downloaded.

Frequently asked questions

How much does it cost to 3D print a cosplay helmet?

There's no fixed price: it depends on the print hours (about 32 for an adult helmet), the size and the finish. Sanding, priming and painting usually cost more than the print. Post the project and compare offers from several makers.

What material is a helmet printed in?

In FDM, almost always PLA, or PETG if it will get hot. Resin is kept for emblems and small details: on a piece that big it's expensive and brittle.

How much does a 3D printed helmet weigh?

An adult helmet in PLA uses about 550 g of material, depending on wall thickness. It can be printed thinner to weigh less, at the cost of being more fragile.

Is it printed in one piece?

Hardly ever: most printers are about 25 cm across, and an adult helmet is bigger. It's printed in several parts that are glued and sanded so the joins don't show.

How long does it take?

Printing a helmet takes about 32 hours of machine time; with sanding and painting, several days. Offers arrive within 24–48 hours and each gives its lead time. If it's for an event, order with time to spare.

Can I order a helmet from a film or video game character?

Yes, if you have the file and its licence allows someone else to print it for you. Without a file, a maker can model it from photos, but the design is charged separately.

Can it be delivered painted?

Yes, if the maker offers it: ask in the project. You can also ask for it print only, or sanded and primed, ready for you to paint.
